Abstract: This work presents the development of a new plasma-assisted hybrid treatment of interrupted hardening and carburizing in the metastable austenite field applicable to high-hardenability steels, where carbon-expanded austenite layers were obtained on the martensitic substrate of ASTM CA-6NM soft martensitic stainless steel. The obtainment of this kind of layer is possible since, in a single plasma treatment cycle, the sample is firstly plasma austenitized and then cooled under plasma, in a process analogous to an interrupted hardening treatment, at a temperature in which the plasma carburizing step is isothermally performed. As this temperature is over of the steel's Ms one, the plasma carburizing step takes place in the steel metastable austenite field, which is only possible given the extremely high hardenability of the considered steel. At the end of the treatment, when the sample is cooled down to the room temperature, an austenitic layer is stabilized on the surface of the sample, due to its enrichment by carbon, while the chemically unmodified substrate bulk undergoes martensitic transformation. A gas mixture consisting of 80% H2 + 20% Ar was used in the austenitizing step, while in the carburizing step, different contents of methane (CH4) were added to this base mixture. Three series of treatments were carried out, aiming to discuss, through the characteristics of the treated samples: (i) the influence of the gas mixture and the gas mixture flow on the carburizing process; (ii) the influence of the austenitizing step on the properties of the substrate subjected to interrupted plasma quenching; (iii) the influence of the same carburizing treatment on substrates austenitized for different times. Even though layers of carbon expanded/stabilized austenite were obtained for all treatment conditions of series i, it was verified, through the treatments of series ii, that the austenitization step was responsible for producing an extense decarburized region on the surface of the samples. This decarburization was favored both by the presence of an H2 rich atmosphere and by the sputtering process associated with the austenitizing step. Carrying out identical carburizing steps, even on substrates with different levels of decarburization (series iii), obtained after different austenitization times, produced austenitic layers with very similar characteristics in terms of surface hardness and layer thickness. The effect of a longer austenitization time was noticed in the altered morphology of the surface subjected to the sputtering mechanism at high temperature, and in the greater reduction in hardness, at greater depths, due to decarburization.
